Frac pump plungers are the wear component that determines how long a pump runs before it needs service. Wrong material, wrong surface finish, wrong straightness — the plunger scores the packing, the packing leaks, the pump comes down mid-stage. What frac pump plungers do — and what fails them

The plunger cycles inside the packing bore under high pressure (10,000–15,000+ psi) with abrasive frac fluid on both sides. Failure modes: surface scoring from abrasive particles, packing damage from OD roughness, plunger bending or belly-wear at midspan, and corrosion pitting from sour service.

Machining choices drive most of these. The right material stops corrosion; the right OD tolerance and roundness stop packing wear; the right surface finish keeps the packing seal intact.

Tolerance and surface finish

OD tolerance: typically ±0.0005" on the finished OD; some OEMs spec tighter (±0.0002") on the running surface. Diameter uniformity along the length is more important than the absolute number — packing wear happens where the plunger changes diameter.

Surface finish: 8–16 μin Ra on the OD running surface. Rougher than 16 wears packing prematurely; polished below 8 costs money without extending life. Roundness: 0.0002" TIR is typical on the finished OD.

Straightness across the plunger length matters more than absolute OD tolerance. A plunger with 0.002" straightness deviation over 24" wears packing 3x faster than one held to 0.0005".

Machining process — how it's actually done

  1. Material verification. Heat and lot documented against mill test report. For 17-4 PH, confirm the condition (H900 vs annealed). PMI check for critical service.
  2. Rough turning. Bar stock loaded on a heavy-duty CNC lathe (Samsung SL-45A class or Hwacheon Mega). Rough to ~0.030" oversize; steady-rest support for slender lengths.
  3. Heat treatment (if applicable). For 17-4 PH machined in Condition A, aging to H900 after rough turning. Coordinate stock allowance with heat-treat vendor for post-aging shrinkage.
  4. Finish turning. Sharp positive-rake insert; controlled feed; steady-rest for concentricity. Final OD held to ±0.0005" with 8–16 μin Ra surface finish.
  5. Verification and packaging. CMM verification of OD and straightness at multiple stations along length. Certificate of conformance issued; packaging prevents transit damage to running surface.
